Column-Less Large-Span Bridge

The curved structure ingeniously converts the vertical load it bears into axial pressure directed downward along the arc, allowing the pressure to be transmitted to the supporting points at both ends. This structure doesn’t require support from beams or columns. By calculating arc height and thickness to determine load-bearing capacity, the amount of material used during manufacturing can be reduced.

What Is A Curved Sandwich Panel?

The curved sandwich panels bend along the length or width direction, forming various arcs. They are often used to construct arched or wave-shaped roofs or walls. In addition to their insulation and soundproofing performance, curved sandwich panels add architectural diversity to a building and improve the wall structure’s energy efficiency.

This article introduces the core components, manufacturing challenges, and selection criteria for curved sandwich panels, helping you make an informed purchasing decision.

The Structure of The Curved Sandwich Panel

The Structure of The Curved Sandwich Panel

Two Curved Panels

The panels include aluminum sheets, aluminum-zinc alloy steel plates, and aluminum-manganese alloy steel plates. The panels must have good formability to conform to the curvature. As a building material, they need to have high mechanical strength and corrosion resistance. The specific alloys and coatings should be selected based on the environmental conditions, service life, and aesthetic requirements of the buildings.

The Middle Core Material

The core materials of the curved sandwich panels include polyurethane, polystyrene,  rock wool, glass wool, etc. These core materials offer excellent insulation, fire resistance, and sound insulation.

For example, polyurethane is the first choice for its insulation performance and thin profile, while rock wool offers A-level fire resistance and curved design.

When manufacturing the core materials, ensure density is consistent to distribute stress evenly across the curved sandwich panels.

Side Seal Strip

The side seals are used to fix the panels and enhance the sealing performance. The seals need to fill the gaps along the sides to prevent moisture and dust intrusion. Additionally, they should have good flexibility to adapt to the curvature of the sandwich panels and maintain their shape at different temperatures.

Our curved sandwich panels use silicone sealant and polyurethane sealant as side seal materials with a ±50% displacement capacity, ensuring it can expand and contract without tearing when subjected to temperature differences.

The Mechanical Properties of Curved Sandwich Panels

Curved sandwich panels are widely used in various buildings, so their mechanical properties are important. Their mechanical properties include bending performance, shear resistance, tensile strength, compressive strength, etc.

Bending Performance

Bending performance is the ability to resist deformation and maintain a complete structure when subjected to bending forces. This performance is related to the materials, thickness, arc radius, and the connection design of the panel and core.

The elasticity of the panel and the toughness of the core material are positively correlated with the bending performance of the curved sandwich panel. Under the same material, the thickness of the panel is negatively correlated with the bending performance. If a connection design is used to accommodate the bending, the stress it bears is likely to cause cracks at the connection points.

Shear Resistance Performance

The material of the core and the bonding strength between the core and the surface material determine the shear resistance of the curved sandwich panel. During production, we verify the core’s quality and bond firmness through scientific tests to ensure excellent shear resistance.

The shear resistance performance is closely related to the sandwich panel’s ability to withstand lateral forces, such as wind and seismic loads. It is closely linked to the building’s safety and durability. Good shear resistance helps control building motion and enhances the overall lateral displacement resistance capacity and safety redundancy.

Compressive Resistance Performance

Compressive Resistance Performance

When a curved sandwich panel is subjected to pressure, its curved shape distributes stress evenly, allowing it to withstand higher pressure than a flat panel. Its excellent compressive resistance reduces the usage of secondary structural steel by 20%.

For example, the linear buckling critical load of our high-density polyurethane curved sandwich panel is twice as thick as a flat one with the same thickness.

The Manufacturing Challenges of Curved Sandwich Panels

The Manufacturing Accuracy of The Mold

During the manufacturing process of the curved core panel mold, the curvature of the upper and lower molds must be perfectly matched to ensure that the curvature of the inner and outer panels is consistent. Curved-core panels with varying radii require customized molds.

The panel’s metal material is prone to deformation and rebound during plastic deformation. When designing the mold, it is necessary to calculate the rebound compensation in advance. Otherwise, it will cause the panel edges to be uneven during installation. This not only disrupts the overall appearance but also prevents the panel from connecting to the main structure, resulting in a construction schedule delay.

We calculate the rebound amount using the material rebound compensation algorithm and conduct trial assembly before shipment to ensure that each curved sandwich panel is precisely installed upon arrival at the construction site.

Material Forming Challenge

During hot-press molding of the core material, it is essential to precisely control temperature and pressure to prevent deformation. Such internal micro-damage will undermine the core material’s long-term stability and adhesiveness, eventually leading to delamination.

We precisely control the heating rate, curing temperature, and pressure-holding time based on the core material’s rheological properties, ensuring uniform filling of the mold and a defect-free core.

After the outer panel is formed, it should be evenly and tightly pressed onto the inner core panel. During pressing, the panel’s curvature should be maintained.

How to Choose The Right Curved Sandwich Panel for Your Project?

Area

Extremely Cold and Hot Areas

The temperature difference between extremely cold and hot areas can cause the curved sandwich panels to arch and rebound. For these areas and areas with large temperature fluctuations between day and night, we recommend sandwich panels made of materials with a matching thermal expansion coefficient, or adding low-temperature or high-temperature adhesives to prevent panel detachment due to temperature changes.

Coastal Areas

The high-salt-spray environment in coastal areas is highly corrosive. We recommend curved sandwich panels made of galvanized zinc alloy steel. The edge banding materials also undergo anti-corrosion treatment.

When salt spray contacts the surface, the aluminum and zinc in the aluminized zinc steel sheet undergo a chemical reaction that protects the steel. The corrosion resistance of this steel panel is 3-4 times that of ordinary polyester-coated panels, which means your building can remain aesthetically pleasing even in highly corrosive environments, reducing the cost of subsequent maintenance.

Physical Properties

Fire Safety Performance

When choosing curved sandwich panels, local building regulations on fire resistance standards should also be considered. Core materials that do not comply with local regulations will fail the building project inspection, causing economic losses. Therefore, the fire resistance, combustion toxicity, and density of the core material are the key points for fire-rated curved sandwich panels.

Thermal Insulation and Heat Preservation Performance

If the temperature conditions in the project area are harsh, or if the project requires high insulation performance, we recommend polyurethane sandwich panels with the lowest thermal conductivity. Curved sandwich panels with substandard insulation performance increase heat loss in buildings, thereby increasing energy consumption.

Our engineering team will design a thermal insulation performance calculation plan based on the climate and energy-saving standards of your project’s region, helping you reduce operating costs.

Structural Performance

Structural Performance

The maximum unsupported span of the curved sandwich panel is calculated based on the engineering safety factor and the supporting structure. If the span capacity and wind load of the sheet material are wrongly estimated, the panel may undergo excessive deflection or even collapse during use. The contractor will face huge compensation liability.

We provide the dynamic range calculation for the maximum unsupported span of the curved sandwich panel, based on the load analysis and structural calculations, thereby avoiding disputes arising from unclear design.

Aesthetic Design

Arc Type

The arc types include the single-curved arch and the double-curved spherical arch. The single-curved arch shape is suitable for large-scale buildings seeking a smooth, fluid appearance. The double-curved spherical shape shows modern technological and dynamic beauty, making it suitable for buildings that emphasize individuality.

Curvature Radius

The curvature radius determines the curvature degree of the curved sandwich panel. Panels with a large curvature are suitable for the roofs and exterior walls of large public buildings, such as stadiums and exhibition halls. The large curvature creates a spectacular effect that is key to a stunning sense of space. These panels have a large unsupported span and a high fault-tolerance rate during installation.

The panel with a small curvature radius is suitable for indoor decoration, such as entrance halls and ceilings. For designers seeking a sculptural feel in interior spaces, curved sandwich panels with a small radius of curvature can create exquisite curved ceilings and background walls. These panels require high precision during installation, which adds additional costs for construction and labor.
